Aluminium production and refinement

Although aluminium is the most abundant metallic element in the Earth's crust (believed to be 7.5 to 8.1 percent), it is rare in its free form, occurring in oxygen-deficient environments such as volcanic mud, and it was once considered a precious metal more valuable than gold. Napoleon III, emperor of France, is reputed to have given a banquet where the most honoured guests were given aluminium utensils, while the other guests had to make do with gold.[9][10] The Washington Monument was completed, with the 100 ounce (2.8 kg) aluminium capstone being put in place on December 6, 1884, in an elaborate dedication ceremony. It was the largest single piece of aluminium cast at the time. At that time, aluminium was more expensive than silver, gold, or platinum. Aluminium has been produced in commercial quantities for just over 100 years.

Aluminium is a strongly reactive metal that forms a high-energy chemical bond with oxygen. Compared to most other metals, it is difficult to extract from ore, such as bauxite, due to the energy required to reduce aluminium oxide (Al2O3). For example, direct reduction with carbon, as is used to produce iron, is not chemically possible, since aluminium is a stronger reducing agent than carbon. Aluminium oxide has a melting point of about 2,000 °C. Therefore, it must be extracted by electrolysis. In this process, the aluminium oxide is dissolved in molten cryolite and then reduced to the pure metal. The operational temperature of the reduction cells is around 950 to 980 °C. Cryolite is found as a mineral in Greenland, but in industrial use it has been replaced by a synthetic substance. Cryolite is a chemical compound of aluminium, sodium, and calcium fluorides: (Na3AlF6). The aluminium oxide (a white powder) is obtained by refining bauxite in the Bayer process of Karl Bayer. (Previously, the Deville process was the predominant refining technology.)

The electrolytic process replaced the Wöhler process, which involved the reduction of anhydrous aluminium chloride with potassium. Both of the electrodes used in the electrolysis of aluminium oxide are carbon. Once the ore is in the molten state, its ions are free to move around. The reaction at the cathode (negative electrode) is

Al3+ + 3 e− → Al
Here the aluminium ion is being reduced (electrons are added). The aluminium metal then sinks to the bottom and is tapped off.

At the anode (positive electrode), oxygen is formed:

2 O2− → O2 + 4 e−
This carbon anode is then oxidized by the oxygen, releasing carbon dioxide.

O2 + C → CO2
The anodes in a reduction cell must therefore be replaced regularly, since they are consumed in the process.

Unlike the anodes, the cathodes are not oxidized because there is no oxygen present, as the carbon cathodes are protected by the liquid aluminium inside the cells. Nevertheless, cathodes do erode, mainly due to electrochemical processes. After five to ten years, depending on the current used in the electrolysis, a cell has to be rebuilt because of cathode wear.


World production trend of aluminiumAluminium electrolysis with the Hall-Héroult process consumes a lot of energy, but alternative processes were always found to be less viable economically and/or ecologically. The worldwide average specific energy consumption is approximately 15±0.5 kilowatt-hours per kilogram of aluminium produced (52 to 56 MJ/kg). The most modern smelters achieve approximately 12.8 kW·h/kg (46.1 MJ/kg). (Compare this to the heat of reaction, 31 MJ/kg, and the Gibbs free energy of reaction, 29 MJ/kg.) Reduction line currents for older technologies are typically 100 to 200 kA; state-of-the-art smelters[11] operate at about 350 kA. Trials have been reported with 500 kA cells.

Recovery of the metal via recycling has become an important facet of the aluminium industry. Recycling involves melting the scrap, a process that requires only five percent of the energy used to produce aluminium from ore. However, a significant part (up to 15% of input material) is lost as dross (ash-like oxide).[12] Recycling was a low-profile activity until the late 1960s, when the growing use of aluminium beverage cans brought it to the public consciousness.

Electric power represents about 20% to 40% of the cost of producing aluminium, depending on the location of the smelter. Smelters tend to be situated where electric power is both plentiful and inexpensive, such as South Africa, the South Island of New Zealand, Australia, the People's Republic of China, the Middle East, Russia, Quebec and British Columbia in Canada, and Iceland.


Aluminium output in 2005In 2005, the People's Republic of China was the top producer of aluminium with almost one-fifth world share, followed by Russia, Canada, and USA, reports the British Geological Survey.

Over the last 50 years, Australia has become a major producer of bauxite ore and a major producer and exporter of alumina.[13] Australia produced 62 million tonnes of bauxite in 2005. The Australian deposits have some refining problems, some being high in silica but have the advantage of being shallow and relatively easy to mine.[14

Information on Allotropies of Iron

Iron represents perhaps the best-known example of allotropy in a metal. There are three allotropic forms of iron, known as alpha, gamma, and delta.

As molten iron cools down it crystallises at 1538°C into its delta allotrope, which has a body-centred cubic (BCC) crystal structure. As it cools further its crystal structure changes to face-centred cubic (FCC) at 1394°C, when it is known as gamma-iron, or austenite. At 912°C the crystal structure again becomes BCC as alpha-iron is formed, and at 770°C (the Curie point, Tc) the iron becomes magnetic. As the iron passes through the Curie temperature there is no change in crystalline structure, but there is a change in 'domain structure', where each domain contains iron atoms with a particular electronic spin. In unmagnetised iron, all the electronic spins of the atoms within one domain are in the same direction; however, in neighbouring domains they point in various directions and thus cancel out. In magnetised iron, the electronic spins of all the domains are all aligned, so that the magnetic effects of neighbouring domains reinforce each other. Although each domain contains billions of atoms, they are very small, about one thousandth of a centimetre across.

Iron is of most importance when mixed with certain other metals and with carbon to form steels. There are many types of steels, all with different properties; and an understanding of the properties of the allotropes of iron is key to the manufacture of good quality steels.

Alpha iron, also known as ferrite, is the most stable form of iron at normal temperatures. It is a fairly soft metal that can dissolve only a small concentration of carbon (no more than 0.021% by mass at 910 °C).

Above 912°C and up to 1401°C alpha iron undergoes a phase transition from body-centred cubic to the face-centred cubic configuration of gamma iron, also called austenite. This is similarly soft and metallic but can dissolve considerably more carbon (as much as 2.04% by mass at 1146°C). This form of iron is used in the type of stainless steel used for making cutlery, and hospital and food-service equipment.


Applications
Iron is the most widely used of all the metals, accounting for 95% of worldwide metal production. Its low cost and high strength make it indispensable in engineering applications such as the construction of machinery and machine tools, automobiles, the hulls of large ships, and structural components for buildings. Since pure iron is quite soft, it is most commonly used in the form of steel. Some of the forms in which iron is produced commercially include:

Pig iron has 3.5—4.5% carbon[3] and contains varying amounts of contaminants such as sulfur, silicon and phosphorus. Its only significance is that of an intermediate step on the way from iron ore to cast iron and steel.
Cast iron contains 2—4% carbon, 1—6% silicon, and small amounts of manganese. Contaminants present in pig iron that negatively affect material properties, such as sulfur and phosphorus, have been reduced to an acceptable level. It has a melting point in the range of 1420—1470 K, which is lower than either of its two main components, and makes it the first product to be melted when carbon and iron are heated together. Its mechanical properties vary greatly, dependent upon the form carbon takes in the alloy. 'White' cast irons contain their carbon in the form of cementite, or iron carbide. This hard, brittle compound dominates the mechanical properties of white cast irons, rendering them hard, but unresistant to shock. The broken surface of a white cast iron is full of fine facets of the broken carbide, a very pale, silvery, shiny material, hence the appellation. In grey iron the carbon exists free as fine flakes of graphite, and also renders the material brittle due to the stress-raising nature of the sharp edged flakes of graphite. A newer variant of grey iron, referred to as ductile iron is specially treated with trace amounts of magnesium to alter the shape of graphite to spheroids, or nodules, vastly increasing the toughness and strength of the material.
Wrought iron contains less than 0.25% carbon.[3] It is a tough, malleable product, but not as fusible as pig iron. If honed to an edge, it loses it quickly. Wrought iron is characterised by the presence of fine fibers of slag entrapped in the metal. Wrought iron is more corrosion resistant than steel. It has been almost completely replaced by mild steel for traditional "wrought iron" products and blacksmithing. Mild steel does not have the same corrosion resistance but is cheaper and more widely available.
Carbon steel contains 2.0% carbon or less,[4] with small amounts of manganese, sulfur, phosphorus, and silicon.
Alloy steels contain varying amounts of carbon as well as other metals, such as chromium, vanadium, molybdenum, nickel, tungsten, etc. They are used for structural purposes, as their alloy content raises their cost and necessitates justification of their use. Recent developments in ferrous metallurgy have produced a growing range of microalloyed steels, also termed 'HSLA' or high-strength, low alloy steels, containing tiny additions to produce high strengths and often spectacular toughness at minimal cost.
Iron(III) oxides are used in the production of magnetic storage media in computers. They are often mixed with other compounds, and retain their magnetic properties in solution.
The main disadvantage of iron and steel is that pure iron, and most of its alloys, suffer badly from rust if not protected in some way. Painting, galvanization, passivation, plastic coating and bluing are some techniques used to protect iron from rust by excluding water and oxygen or by sacrificial protection.

History of material science

The material of choice of a given era is often its defining point; the Stone Age, Bronze Age, and Steel Age are examples of this. Materials science is one of the oldest forms of engineering and applied science, deriving from the manufacture of ceramics. Modern materials science evolved directly from metallurgy, which itself evolved from mining. A major breakthrough in the understanding of materials occurred in the late 19th century, when Willard Gibbs demonstrated that thermodynamic properties relating to atomic structure in various phases are related to the physical properties of a material. Important elements of modern materials science are a product of the space race: the understanding and engineering of the metallic alloys, and silica and carbon materials, used in the construction of space vehicles enabling the exploration of space. Materials science has driven, and been driven by, the development of revolutionary technologies such as plastics, semiconductors, and biomaterials.

Before the 1960s (and in some cases decades after), many materials science departments were named metallurgy departments, from a 19th and early 20th century emphasis on metals. The field has since broadened to include every class of materials, including: ceramics, polymers, semiconductors, magnetic materials, medical implant materials and biological materials. Fundamentals of materials scienceIn materials science, rather than haphazardly looking for and discovering materials and exploiting their properties, one instead aims to understand materials fundamentally so that new materials with the desired properties can be created.
The basis of all materials science involves relating the desired properties and relative performance of a material in a certain application to the structure of the atoms and phases in that material through characterization. The major determinants of the structure of a material and thus of its properties are its constituent chemical elements and the way in which it has been processed into its final form. These, taken together and related through the laws of thermodynamics, govern a material’s microstructure, and thus its properties.

An old adage in materials science says: "materials are like people; it is the defects that make them interesting". The manufacture of a perfect crystal of a material is currently physically impossible. Instead materials scientists manipulate the defects in crystalline materials such as precipitates, grain boundaries (Hall-Petch relationship), interstitial atoms, vacancies or substitutional atoms, to create materials with the desired properties.
Not all materials have a regular crystal structure. Polymers display varying degrees of crystallinity, and many are completely non-crystalline. Glasses, some ceramics, and many natural materials are amorphous, not possessing any long-range order in their atomic arrangements. The study of polymers combines elements of chemical and statistical thermodynamics to give thermodynamic, as well as mechanical, descriptions of physical properties.

In addition to industrial interest, materials science has gradually developed into a field which provides tests for condensed matter or solid state theories. New physics emerge because of the diverse new material properties which need to be explained.
[edit] Materials in industryRadical materials advances can drive the creation of new products or even new industries, but stable industries also employ materials scientists to make incremental improvements and troubleshoot issues with currently used materials. Industrial applications of materials science include materials design, cost-benefit tradeoffs in industrial production of materials, processing techniques (casting, rolling, welding, ion implantation, crystal growth, thin-film deposition, sintering, glassblowing, etc.), and analytical techniques (characterization techniques such as electron microscopy, x-ray diffraction, calorimetry, nuclear microscopy (HEFIB), Rutherford backscattering, neutron diffraction, etc.).

Besides material characterisation, the material scientist/engineer also deals with the extraction of materials and their conversion into useful forms. Thus ingot casting, foundry techniques, blast furnace extraction, and electrolytic extraction are all part of the required knowledge of a metallurgist/engineer. Often the presence, absence or variation of minute quantities of secondary elements and compounds in a bulk material will have a great impact on the final properties of the materials produced, for instance, steels are classified based on 1/10th and 1/100 weight percentages of the carbon and other alloying elements they contain. Thus, the extraction and purification techniques employed in the extraction of iron in the blast furnace will have an impact of the quality of steel that may be produced.

The overlap between physics and materials science has led to the offshoot field of materials physics, which is concerned with the physical properties of materials. The approach is generally more macroscopic and applied than in condensed matter physics. See important publications in materials physics for more details on this field of study.

The study of metal alloys is a significant part of materials science. Of all the metallic alloys in use today, the alloys of iron (steel, stainless steel, cast iron, tool steel, alloy steels) make up the largest proportion both by quantity and commercial value. Iron alloyed with various proportions of carbon gives low, mid and high carbon steels. For the steels, the hardness and tensile strength of the steel is directly related to the amount of carbon present, with increasing carbon levels also leading to lower ductility and toughness. The addition of silicon and graphitization will produce cast irons (although some cast irons are made precisely with no graphitization). The addition of chromium, nickel and molybdenum to carbon steels (more than 10%) gives us stainless steels.
Other significant metallic alloys are those of aluminium, titanium, copper and magnesium. Copper alloys have been known for a long time (since the Bronze Age), while the alloys of the other three metals have been relatively recently developed. Due to the chemical reactivity of these metals, the electrolytic extraction processes required were only developed relatively recently. The alloys of aluminium, titanium and magnesium are also known and valued for their high strength-to-weight ratios and, in the case of magnesium, their ability to provide electromagnetic shielding. These materials are ideal for situations where high strength-to-weight ratios are more important than bulk cost, such as in the aerospace industry and certain automotive engineering applications.

Other than metals, polymers and ceramics are also an important part of materials science. Polymers are the raw materials (the resins) used to make what we commonly call plastics. Plastics are really the final product, created after one or more polymers or additives have been added to a resin during processing, which is then shaped into a final form. Polymers which have been around, and which are in current widespread use, include polyethylene, polypropylene, PVC, polystyrene, nylons, polyesters, acrylics, polyurethanes, and polycarbonates. Plastics are generally classified as "commodity", "specialty" and "engineering" plastics.
PVC (polyvinyl-chloride) is widely used, inexpensive, and annual production quantities are large. It lends itself to an incredible array of applications, from artificial leather to electrical insulation and cabling, packaging and containers. Its fabrication and processing are simple and well-established. The versatility of PVC is due to the wide range of plasticisers and other additives that it accepts. The term "additives" in polymer science refers to the chemicals and compounds added to the polymer base to modify its material properties.

Polycarbonate would be normally considered an engineering plastic (other examples include PEEK, ABS). Engineering plastics are valued for their superior strengths and other special material properties. They are usually not used for disposable applications, unlike commodity plastics.
Specialty plastics are materials with unique characteristics, such as ultra-high strength, electrical conductivity, electro-fluorescence, high thermal stability, etc.
It should be noted here that the dividing line between the various types of plastics is not based on material but rather on their properties and applications. For instance, polyethylene (PE) is a cheap, low friction polymer commonly used to make disposable shopping bags and trash bags, and is considered a commodity plastic, whereas Medium-Density Polyethylene MDPE is used for underground gas and water pipes, and another variety called Ultra-high Molecular Weight Polyethylene UHMWPE is an engineering plastic which is used extensively as the glide rails for industrial equipment and the low-friction socket in implanted hip joints.
Another application of material science in industry is the making of composite materials. Composite materials are structured materials composed of two or more macroscopic phases. An example would be steel-reinforced concrete; another can be seen in the "plastic" casings of television sets, cell-phones and so on. These plastic casings are usually a composite material made up of a thermoplastic matrix such as acrylonitrile-butadiene-styrene (ABS) in which calcium carbonate chalk, talc, glass fibres or carbon fibres have been added for added strength, bulk, or electro-static dispersion. These additions may be referred to as reinforcing fibres, or dispersants, depending on their purpose.
